Choosing the right material handling equipment is not something you do in isolation. Too often people treat the forklift as one decision, the racking as another, and the warehouse layout as something to sort out afterwards. That is usually where the trouble starts.
What you are really looking at first is pretty basic, but the mix of those basics gets complicated quickly. Number one, how high do you need to go with your racking. Number two, what sort of aisle space do you have to operate within. And number three, what is the weight of the items you are trying to lift. Get those three wrong, or look at only one of them, and you can end up with a machine that looks fine on paper but is completely wrong for the way the warehouse actually works. It really is a horses for courses scenario.
How Does Your Stock Affect the MHE You Need?
If we stick to palletised goods, because that is where most warehouses live, the questions come back to how many pallets you are trying to store, how often they move, whether you have lower level picking locations, whether staff are moving through those same areas, and whether you need exclusion zones or protective barriers.
Then you get into what the product actually is. Are we talking bulky bags. Are we talking smaller items shrink wrapped onto a pallet. Are the pallets standard Australian pallets, or are they odd sizes. Do you need mesh decks because the pallets are unusual or the loads are not sitting right. All of those things flow back into what type of machine you should be using and what sort of racking makes sense around it.
People sometimes like to think the stock only changes the attachment. Sometimes that is true. Drum handling is a good example. Cable spools are another. But often the stock changes far more than that. It changes the size of the forklift, the turning circle, the protection required around the racking, the pace of movement, and the risk profile in the warehouse.
How Do Bulky, Awkward or Fast-Moving Products Change the MHE You Need?
Take carpet rolls as an example. They are heavy, awkward and bulky. That usually means a bigger, heavier duty forklift, and a bigger, heavier duty forklift means a bigger turning circle. Straight away that feeds back into the design of the warehouse. You need wider aisles. You need better rack protection. You need to think harder about how close staff are getting to that movement.
On the other hand, you might have much lighter items, but they are moving constantly under time pressure. That can be just as risky in a different way. In that case you may be better off with a more nimble machine, or with extra safety gear like mirrors, sensors or cameras.
In some warehouses, it is not even the forklift itself that changes first. It is the attachment. Drum racking, cable spools and other specialised storage setups can all call for different lifting methods. But even then, you still have to think beyond the attachment and look at the full operating environment.
What Common Mistakes Do Businesses Make When Choosing MHE?
This is where people come unstuck. They buy the cheap forklift. Or they buy the forklift that can technically lift the weight they need. Or they buy the one that reaches the right height in the brochure. Then they find out that none of that tells the full story.
A very common mistake is looking at the rated capacity and assuming it applies at every height. It does not. People will say, right, this is a 1.8 tonne forklift, so it lifts 1.8 tonne. Yes, but only to a certain height. Once you start going up to five or six metres, the machine de-rates itself. Suddenly that 1.8 tonne forklift is no longer lifting 1.8 tonne safely at the top level. That is where people get caught. They have enough lifting capacity in their forklift for the bottom of the warehouse, but not for the top of it.
Then there are the things people forget altogether. Roof support beams. There are cases where a forklift has been chosen because it reaches the height needed on the racking, only for the cage to hit the roof beams before that height can actually be used. So the forklift is technically tall enough, but practically useless in that building.
You also see people go too old, too light, or too specialised in the wrong direction. An older electric forklift with tired batteries won’t hold its charge effectively. A diesel or gas forklift in a small, poorly ventilated warehouse makes the place unpleasant very quickly. Some forklifts are fine indoors and hopeless outside. So now you need one for inside and another for loading trucks, when you might have been able to plan for one machine that handled both jobs properly.
Why Does Warehouse Layout Matter So Much When Choosing MHE?
Layout is everything. If you plan ahead and are clear about the machine you want, relative to the weight and size of the product, then you can pack all the other limitations into the design properly. Ceiling height. Emergency exits. Columns. Wall intrusions. Loading zones. Picking areas. Pedestrian movement. Everything.
That is when you get the best outcome. Safe, efficient and productive.
If you do not do that work up front, you end up designing around compromises that should never have been there in the first place. The aisles are too narrow for the machine. Or too wide because the machine is too big. You either lose storage capacity or lose efficiency. Sometimes both.
How Do You Choose MHE Around the Way the Warehouse Actually Works?
The right way to work through it is to ask a lot of questions. Ask the warehouse manager. Ask the forklift operators. Look at the stock. Ask whether the stock sizes are changing. Ask what happens when the container arrives and the contents are not exactly what was expected. Because that happens plenty. People say they do not know exactly what they are getting until they open the container.
That means you are trying to accommodate the unknown, and the only sensible way to do that is to design for the worst case and make sure the whole thing still works without compromising everything else around it.
That is really what matching MHE to day-to-day operations looks like. It is not theoretical. It is about understanding how the warehouse actually works, where the pressure points are, what staff are doing, and what the stock is doing.
Why Are Safety and Efficiency So Important When Choosing MHE?
A forklift is a big, heavy, fast-moving piece of equipment. If the wrong person is on it, or if it is the wrong machine for the environment, it will damage racking, damage stock, damage buildings and hurt people.
A lot of modern forklifts have far better safety features than older machines. Lights that project ahead of the machine. Sensors that slow the forklift if it comes too close to someone. Seat belt interlocks. Cameras for very high lifts. All of that helps. But it only helps if the machine suits the environment and the people are using it properly.
Warehouse deaths involving forklifts are not some remote theory. They happen. You do not have to get dramatic with it. Someone drives up a ramp at the wrong angle, the machine tips, they are not wearing the seat belt properly, and now you have a very serious situation. There are even cases of people cutting the seat belt system so the forklift thinks it is engaged all the time. Once you are operating like that, you are kidding yourself in terms of safety.
So the advice here is simple. Make sure the operators are licenced. Make sure the staff are licensed. Be very clear on what the forklift is actually going to be doing. Talk to the right forklift people. Talk to pallet racking people. Make sure the warehouse design, the storage system and the machine all make sense together.
Efficiency matters just as much. The right MHE should improve movement, reduce wasted time, reduce damage and help the warehouse flow properly. If it does the opposite, it is the wrong choice.
How Can You Tell You Are Using the Wrong MHE?
Forklifts that are too big for the aisle space are seen all the time. Someone has rented or leased a machine for a short period and it is just too much forklift for the setup. The result is predictable. Damage. Slower movement. Operators fighting the machine every time they turn.
One example that stands out is a client that had a racking inspection in April and got a clean bill of health. Within three months there was more than $10,000 worth of damage because someone was using a forklift like a Formula One race car. That is how quickly things can go wrong in the wrong hands.
On a day-to-day basis, there are obvious signs. Look at the end frame barriers first. If the paint is scraped off, if they are heavily scuffed, if they have holes in them, that tells you a story. The protectors are there to do a job, but if they are being smashed repeatedly, it usually means the warehouse is rough on its forklifts and rough with its gear.
Then look at the uprights. Are they creased. Are the diagonals damaged. Is there impact damage low down where the forklifts work. Those are the sorts of signs that tell you either the forklift is wrong, the training is wrong, or both. And that is before you even get to the repair bills, the damaged stock and the compliance headaches.
What Should You Keep in Mind When Fitting Out or Upgrading a Warehouse?
Be very clear about what you are trying to achieve in terms of storage capacity, but do not chase maximum capacity at the expense of efficiency.
If you get the wrong machine, you may still get the number of pallet spaces you wanted, but the whole warehouse becomes slower because the forklift is struggling in the aisles. Or the reverse happens. You make the aisles too wide for the wrong machine and throw away valuable storage space for no good reason.
Treat the racking and the forklift as a collective decision, not two separate ones. Spend time on the floor plan. Look carefully at how the warehouse actually operates day to day. Talk widely to the people who know what they are doing. The right machine in the right layout does not just make the warehouse safer. It makes it work.
Because once the stock starts coming in, the trucks are waiting, and the staff are under pressure, that is not the time to discover you bought the wrong forklift.
