The Australian Standard for steel storage racking (AS 4084) sets out how pallet racking should be installed, used, and maintained. In practical terms, it pushes warehouses towards two things:
- Regular in-house checks, so damage and unsafe use are identified early.
- An annual independent inspection, so a competent third party can review the system and assess compliance and condition objectively.
That annual independent inspection matters because in-house teams can gradually accept unsafe conditions as “normal”, especially in high-traffic forklift environments. A third-party inspection gives you a professional assessment of risk, and clear guidance on what needs to be fixed, and how urgently.
Who Should Perform a Racking Inspection?

A common question is whether racking inspectors need a formal qualification. The reality is that competence matters more than a certificate. In-House Pallet Racking Checks

Even with an annual inspection in place, regular in-house checks play an important role, especially for catching impact damage early. The most effective approach is to build a quick, repeatable routine for supervisors or warehouse leaders. In-house checks don’t need to be complex. The goal is to identify change: anything bent, shifted, cracked, loosened, or missing compared to the last check.
In-house checks help you catch issues while they’re still manageable, rather than discovering them later when forklift operator behaviour has compounded over time, damage has become a bigger repair, a major safety risk and a compliance problem.
What an In-House Check Should Look Like
Inhouse Pallet Racking Inspection Frequency and Logging
- First, work out how often the checks should happen based on how active the warehouse is. If it is a transport or freight operation with a lot of forklift movement, do it at least monthly, preferably fortnightly. If it is more storage orientated and less active, you might move to quarterly.
- Have a log and checklist ready before you start. Record the date, who carried out the check, what was found and what action was taken.
Inspection Flow and where to start
- Video the racking as you go if possible. It is amazing what you can pick up later when you zoom in, especially on taller racking.
- Allow roughly one to two minutes per bay and work through it bay by bay. If you start seeing damage, slow down and look more carefully to see whether things are out of kilter.
- As a starting point, confine yourself mainly to that first two and a half metres, because that is where most of the damage tends to happen.
- Walk along the racking face on and get right up close and personal with it. Do not just look at it from a distance.
Upright Frames & Beams
- Start with the front face of the rack, the upright section facing you, and check for any damage, bending or anything pushed out of shape.
- Then look inside the racking frames at the diagonal bracing. Follow that zigzag bracing and check for any damage there as well.
- Check the feet of the frames and make sure the anchor bolts or Dyna bolts are there as they should be. Each frame should have four bolts, two at the front and two at the back.
- After that, check the beams for dents, bending or any forklift tyne damage. Quite often the end of the tyne will hit a beam and leave damage behind.
- Check that the beam safety clips are still in place. If they are missing, there is a risk the beam can dislodge from the upright.
- As you move along, look higher as well, particularly at the top beams, and make sure the safety clips are still installed. Sometimes you need to change your angle because they can be hard to see.
- Stand back from time to time and check for beam deflection. If a beam is bowing in the middle, it may be overloaded or getting towards the end of its life.
SWL Signage
- Check that the safe working load signs are visible. A lot of the time they are there, but they get covered by stock, labels or other things, and they need to stay visible to staff at all times.
Impact Damage and Surrounds
- If there has been a forklift impact, do not just check the exact point that got hit. Check the racking to the left and right as well to make sure nothing else has moved or been affected.
- If something is badly damaged, empty that section, tape it off so it cannot be used, and organise repair or replacement.
Inspection Issues & Damage Examples
Managing Damage Using the Green / Amber / Red Traffic Light System
One of the simplest ways to manage racking damage is to classify it using the traffic light approach. This removes guesswork and gives your team a clear process to follow.
Step 1: Assess and classify damage
When racking is damaged, a nominated management representative should assess the damage, classify the severity, and advise the Health and Safety representative.
Green: Acceptable damage (monitor)
Green damage is generally minor damage where you can tell something has happened, but it is still acceptable. It could be that a forklift has just creased a beam, scratched it, or left a small impression. It could also be a little bit of corrosion occurring in one position. They are all things that should be noted, but they are not an immediate concern.
- A small little crease or dent to a beam
- A scratch on a beam where a forklift has just marked it
- A very small impression in a beam
- A little bit of corrosion occurring in one part of the beam
- Racking protection in front of the upright is badly damaged, which shows it took the hit and did its job, but now needs replacing
- A slight creasing to the diagonal bracing where it is just not quite straight anymore
- One Dyna bolt missing from the base plate, so instead of the required two, it has only got one
Amber: Hazardous damage (action as soon as possible)
Amber is where you start moving away from that and into damage that is more significant, or corrosion that is more significant. While it is not an immediate concern, it is something that should be addressed within a reasonable period of time. The main thing is to record that damage, get it logged, and get a plan in place to get it sorted, whether that is repaired or replaced. If there is a clear record that you are aware of it and have taken action, then at least you have demonstrated that you are on top of it. Amber should generally be dealt with within a sort of three to 12 month time frame, depending on the damage and the operation.
- A beam with a more severe dent or crease where it is clearly no longer straight
- A beam deflecting under load
- Corrosion that is more significant and no longer just minor surface corrosion
- Missing beam safety clips at lower levels, such as around ground floor beam level
- Damage that is clearly more than cosmetic, even if it is not yet at the point of immediate shutdown
Red: Very serious damage (immediate action)
Red is where there is severe damage. In that instance, immediately unload the racking. Do not use it. Tape it off, screen it off, whatever you need to do to stop people using it or getting close to it. Then replace that racking or take it down altogether and remove it from operation. The important thing is not to use it.
- A front upright that is severely creased or dented
- Missing Dyna bolts that have been broken or sheared off
- Damage to the upright holes where the beams connect, including tearing or distortion of those holes
- Missing beam safety clips at higher levels, particularly above about three metres
- Severe corrosion in a beam, especially around the welds
- Bubbling or swelling in the paint surface that suggests serious corrosion underneath
- Non-Australian pallets sitting on pallet racking beams above about 1.2 to 1.5 metres
- No safe working load sign
This process is valuable because it stops “we’ll keep an eye on it” from becoming the plan. It turns damage into a managed, documented safety process.
What Happens If There’s an Incident?
If a racking incident occurs, the question quickly becomes whether the business had a reasonable system in place to manage risk. That typically comes down to whether you can show evidence of:
- inspection history
- identified issues and risk classification
- repairs and follow-up actions
- and the racking being used as designed and rated

Can my staff do racking inspections?
