Distribution Centre Storage Solutions

Distribution centres are QLD Storage Systems’ number one market segment. Almost every industry relies on some form of distribution, whether goods are produced locally, manufactured overseas, or sourced from agricultural producers, they all need to be brought in, stored, and then distributed through a network to the end user or consumer.

A distribution model can be very simple or highly complex. In some cases, goods move through a single distribution point. In others, there are multiple stages before the product reaches its final destination. A common example is the supermarket model, where goods are received from producers into a distribution centre, stored, and then dispatched out to stores on a daily or weekly basis. Larger cities may have several distribution centres servicing different regions purely due to scale and volume.

Typical Storage Setups

The most common storage system in distribution centres is selective pallet racking, which typically accounts for around 80–90% of what you’ll see in these environments. These systems are used to store palletised goods and can be installed in ambient warehouse conditions, cold rooms, or freezer rooms.

Freezer environments present a particular challenge. At temperatures as low as minus 20 degrees, racking must be significantly more robust, and any maintenance or repairs become extremely difficult. Because of this, the design of freezer racking is critical, with the goal always being to minimise the need for repairs and ongoing intervention wherever possible.

Balancing Density and Selectivity

Choosing between selective racking, double-deep, or higher-density systems like drive-in racking is very much dependent on the type of business and the products being stored. For example, in supermarket-style distribution centres, drive-in racking is common in freezer or cool rooms where there are high volumes of the same product. In these expensive temperature-controlled environments, dense storage makes sense to maximise capacity and reduce operating costs.

In other types of distribution centres, such as those servicing construction, infrastructure, or trade customers, storage requirements can include a wide mix of systems. These may involve selective pallet racking, mezzanine floors, cantilever racking, and dedicated picking and packing areas. There is no one-size-fits-all approach; every solution is specific to the business, the products, and the customers it serves.

Common Zones

Most distribution centres are built around three core zones: incoming goods, picking and packing, and outgoing dispatch. Within those zones, there may be different room conditions such as ambient storage, cold rooms, or freezer rooms. While the zoning itself is relatively simple, the sheer scale of distribution operations can make these environments highly complex.

Layout and Forklift Considerations

Distribution centre layouts are largely dictated by the building shape and the forklift equipment being used. Forklift selection has a major impact on aisle widths, lifting heights, load capacities, safety requirements, and rack protection needs.

In many cases, forklift decisions have already been made before storage design begins, sometimes based on long-standing or legacy equipment. In those situations, racking systems must be designed to work within the constraints of the existing forklifts. Where businesses are more flexible, newer forklift designs can allow for much denser racking configurations and significantly better use of available floor space.

Storage and Workflow Challenges

The biggest challenge in distribution centres is speed. These environments are highly time- and schedule-driven. Goods need to be received, stored, picked, and dispatched extremely quickly. The pressure to meet tight deadlines often leads to increased risk of damage within the warehouse.

In many cases, the level of rack damage seen in distribution centres is directly linked to the speed at which operations are expected to run. Good design, appropriate rack protection, and anticipating high-impact areas all play a critical role in reducing damage and avoiding costly repairs year after year.

Storage Systems Commonly Used

Because distribution centres handle such a wide variety of products, they often require a broad mix of storage systems, including:

In many cases, a single distribution centre will use multiple systems across different zones.

Improving Space, Safety, and Future Flexibility

One of the most important recommendations we make in distribution environments is allowing sufficient space for forklift movement and investing in rack protection. While there is often pressure to condense storage as much as possible, rack protection is an upfront investment that delivers significant long-term returns by reducing damage, downtime, and repair costs.

Zoning is also critical. Clearly defining forklift areas, pedestrian zones, staging areas, and packing zones from the outset has a major impact on safety and efficiency. When these areas are properly planned, the overall operation runs more smoothly and with less risk.

As distribution centres grow, many businesses are also moving toward more mechanised picking systems, such as order pickers, taller racking, and denser configurations. This often requires a complete rethink of existing storage systems. Planning for future flexibility is essential.

When it comes to future-proofing, we encourage businesses to invest in higher-capacity, adaptable racking systems from the start. For a relatively small additional cost, racking can be designed to handle greater heights and loads in the future, allowing it to adapt as operations change, rather than needing to be replaced entirely as the business grows.

By designing distribution centre storage with speed, safety, density, and flexibility in mind, QLD Storage Systems helps businesses build facilities that work efficiently today and remain relevant well into the future.

Frequently Asked Questions

How long will it take to install my new storage system?

The time it takes to install your new storage system will depend on the size and complexity of the system. Larger, more complex systems such as racking may take longer to install; however, your storage specialist can give you an estimated time frame for your specific system.

Should I opt for racking or shelving for my business?

It really depends on what you’re storing and how often you need to access it. If you have heavy or awkwardly-shaped items, racking might be a better option. If you need to access your stored items frequently, shelving might be a better choice.

Do I need a pallet racking audit?

A pallet racking audit is a good idea if you’re considering installing or upgrading your pallet racking system. The audit will assess your current system and make recommendations for improvements. It’s a good way to ensure that your pallet racking is safe and fit for purpose.
