Green Damage

At the green end, you are usually looking at minor damage. That might be a small crease or dent in a beam, a bit of light corrosion in one section, a rack protector that has taken a hit and done its job, a slight bend in diagonal bracing, or even something like one missing dynabolt from a base plate where there should be two. None of that should just be ignored, but it is generally not the sort of thing that means you need to unload the rack immediately. It still needs to be noted, recorded and watched, because small problems have a habit of becoming bigger ones if they are left to drift.

Amber Damage

Amber is where you start moving into more serious damage. The beam might be more obviously dented or creased and no longer straight. It might be deflecting under load. You might have missing beam clips or safety clips that need to be dealt with. The tricky part with amber is that it is a bit fluid. Not every warehouse is the same. Not every business can handle downtime the same way. Some are constrained by budget, some by access, some by the simple fact that if they take a section out today, the whole place grinds to a halt. So the sensible approach is to log it properly, make sure there is a clear record that you know about it, and get a plan in place to repair or replace it. Amber is not usually immediate unload and shut it down territory, but it is also not something to kick down the road forever. As a rule, it should be addressed in somewhere around a three to twelve month window, depending on the severity and the site conditions.

Red Damage

Then you get to red, and that is where the conversation changes. Red is severe damage. That means unload the racking immediately. Do not use it. Tape it off, screen it off, whatever you need to do so nobody goes near it or keeps operating around it as if nothing is wrong. Then get the damaged section replaced or remove it from service altogether.

Typical examples of red damage would be a badly creased or dented upright, missing dynabolts that have broken or sheared off, damage around the beam connection holes where the metal has torn or distorted, missing safety clips at height, severe corrosion around welds where you can see bubbling or swelling under the paint, or pallets being stored in a way that is clearly not suitable for the beam arrangement. No Safe Working Load sign is red as well. That one gets overlooked far too often, but if there is no sign, then there is no clear load guidance for the people using the racking, and that is a problem in itself.

The Difference Between The Classifications Is Important

One of the useful things about the traffic light system is that it stops people thinking every bit of damage is the same. It is not. A small scratch on a beam is not in the same category as an upright that has been hit hard and is visibly deformed. But the other side of that is this: people get too relaxed about green and amber. They see that the rack is still standing and think that means it is fine. It does not. Green still needs recording. Amber still needs action. Red means stop.

That is really the point of the system. It gives a warehouse a common language. Green means keep an eye on it. Amber means get organised and fix it. Red means get it out of service now.

Because once racking starts telling you there is a problem, the dumbest thing you can do is pretend it is not talking.
