How Often Should You Be Checking Your Racking?
That really comes back to how hard the warehouse is working.
If you are talking about a transport or freight operation with constant forklift movement, I would be looking at in house checks at least monthly, and in some cases even fortnightly. Those places are busy, there is a lot going on, and the chance of something getting clipped, bent or knocked out of place is a lot higher.
If it is a less active warehouse, more storage based and less picking and packing, then quarterly might be enough.
The point is not to create paperwork for the sake of it. The point is to match the inspection routine to the level of activity in the warehouse. The more movement, the more often you should be looking.
Start With The Area Most Likely To Be Damaged
For an in house check, you are mainly confining yourself to the first two and a half metres of the racking.
That is the danger zone. That is where the forklifts operate. That is where most of the knocks happen. That is where the obvious damage usually shows up first.
So you walk the racking face on, get right up close to it, and actually look at it properly. Not from ten metres away. Not while doing three other things. Up close and personal.
Look inside the frame at the diagonal bracing. That zigzag section cops damage more often than people realise. Then look at the front face of the upright, the vertical section facing you. If that has been hit, dented or bent, you need to pick it up.
Then move across to the beams. Forklift tynes hit beams all the time. Sometimes it is a dent. Sometimes it is a bend. Sometimes it is enough to create a bigger issue later if no one does anything about it.
The Small Things Matter More Than People Think
One of the big ones is missing beam clips.
These are the safety clips inside the beam ends that lock the beam into the upright. If they are missing, there is a risk the beam can dislodge out of the holes it sits in. That is not something to shrug off and deal with later.
Then look down at the feet of the frame. Check the anchor bolts or dynabolts holding the footplates down. Each frame should have two at the front. If bolts are missing, loose, damaged or not there at all, that needs to be recorded.
After that, keep moving bay by bay. Look low first, then look higher. Even if your in house check is mostly focused on that lower section, you still want to look up and make sure the upper beams have their safety clips in place as well. Sometimes the light is bad. Sometimes the angle is awkward. You may need to move around a bit to actually see what is going on.
Video The Racking As You Go
We would recommend videoing everything.
It is surprising what shows up later when you zoom in on footage that you did not pick up standing there on the ground, particularly with taller racking. It also gives you a record of what was there on the day, which is useful if something gets worse over time or if you need to show someone else exactly what you found.
You do not need to overcomplicate it. Just be methodical. Walk the run, film what you see, and make sure the footage is clear enough that you can go back and review it.
Slow Down When You See Damage
As a general rule, allow somewhere around one to two minutes per pallet racking bay.
That means ten bays might take around twenty minutes for a quick weekly, fortnightly or monthly check. It is not a huge investment in time.
But if you start seeing damage, slow down.
That is where people go wrong. They spot something, keep walking, and tell themselves they will come back to it later. If something looks out of kilter, if a beam looks bent, if a frame does not look right, stop and assess it properly.
A quick check is fine until it stops being a quick check.
Watch For Beam Deflection
This is one people miss.
Stand back a bit and look at the beam from left to right. If it is bowing in the middle, you may have an overloading issue. First thing is check whether the pallets sitting on it are the correct weight. If they are, then it could mean the beam is simply getting towards the end of its life.
That can happen with older beams. Fatigue sets in. They are not meant to last forever. If the beam is showing too much deflection, that is something to deal with sooner rather than later, not when it finally gives you a bigger problem.
Keep A Log, Not Just A Memory
Yes, you should absolutely have a checklist and a log.
If you are doing in house inspections properly, there should be a spreadsheet or some kind of inspection record showing what was checked, what damage was found, where it was found, and what action was taken.
If there has been a known forklift incident, you should not just inspect the one bay that got hit. You inspect left and right of that point as well and make sure the impact has not affected anything else.
That sort of record keeping matters, because warehouses are busy places and people forget. What looked minor three weeks ago may not look minor now. If you have no record, you are relying on memory, and that is a pretty ordinary system.
Do Not Forget The Safe Working Load Signs
This gets overlooked all the time.
The safe working load signs might technically be there, but they are often covered by stock, labels, wrap, or whatever else has ended up in front of them. That is no good. They need to be visible to staff at all times.
If the sign is hidden, damaged or missing, that needs to go in the log as well. It is part of the system and it matters.
Record Who Did The Inspection
That should be part of the process too.
Log who carried out the inspection and when they did it. If there is a concern later, you want to know who checked it, what they saw, and what was noted at the time.
It also helps create a bit of accountability. If no one owns the inspection process, it tends to drift.
Know When A Problem Is No Longer An In House Check
An in house check is there to pick up issues early. It is not there to pretend serious damage can wait.
We recently had a case where someone saw a forklift hit a beam at the third level and completely bend it. They did the right thing. They emptied the racking, taped it off so it could not be used, called us, and we replaced it within a week. That is the proper course of action.
That is the line. If something is obviously unsafe, get it out of service and deal with it. Do not leave it loaded and hope for the best.
In House Checks Are Not A Substitute For The Annual Inspection
Routine in house checks are important, but they do not replace the required annual pallet racking inspection by a competent third party (AS4084 2023).
The in-house checks are there to catch obvious issues between formal inspections, keep staff aware of what is happening in the warehouse, and stop small problems turning into expensive ones. The annual inspection is still the proper deep look at the system.
If you are doing both, you are in a much better position. If you are doing neither, you are just waiting for the warehouse to tell you the hard way.
